Comparison of treadmill motors

The graph above shows the consumption in A of a 180V engine compared to a 110V motor. Consumption of 110V motor is much higher than a 180V power motor.

The graph above shows the number of turns per minute (RPM) detected on 180V and 110V motors.
A 110V motor at about 20 volts has a spin speed equal to a 180V motor at a 50V working point.
Assuming a 150W load, the consumption of a 180V motor remains at about 3A, while that of a 110V motor is 7.5A, resulting in an increased risk of overheating the motor control board and motor.

Treadmill assistance | error codes and troubleshooting

Error codes are based on Carnielli Treadmill. Some other brands/models share the same or similar error codes.
Generic errors
Possible cause: Treadmill does not work
1) Reason: no connection to power supply.
Solution: plug into socket. Check socket.
2) Safety key is not inserted
Solution: insert safety key in the monitor
3) Reason: Signal circuit system is cut off
Solution: Check control panel and signal / data cable
4) Possible cause: burnt fuse
Solution: Change fuse
Belt does not run properly
1) Possible cause: belt is not adjusted
Solution: adjust belt – follow instructions provided on our blog
2) Possible cause: Belt too tight

Belt is slipping
1) Possible cause: Belt is too loose

Errors E1, E2, E3
Errors E1, E2, E3 possible causes are the motor-to-board or motor-sensor-control board connections.
In most cases it is a damaged sensor, a burnt engine (excessive absorption) or a faulty motor control board.
E1
a) possible cause: bad wire connection
solution: connect the wires again or replace wires / sensor
b) possible cause: faulty computer
solution: replace the computer
c) possible causes: faulty controller or motor
solution: replace the controller or the motor
E2
a) possible cause: the motor wires does not connect well with the controller
solution: check the connection, disconnect and connect again. Steps as in E1 above.
E3
Follow steps as in E1 above
Errors E5, E6
E5 identifies a current overload to the motor (so probably the motor is faulty)
E6 power problems at the console of the treadmill (therefore probable problems on the transformer of the engine board)

E7 identifies the lack of the security key

The display does not turn on.

1. Make sure the transformer is properly connected to the power outlet.
2. Make sure the transformer is properly connected to the connector on the cross trainer.
3. Check the AC voltage of the transformer. It must be the same as the mains (Europe 220-240 V, US 110-120V).
4. Check that the data cable on the console is properly connected (usually 12, 10, 9 or 8 pins).

No resistance variation
1. Check that the motor operates when the resistance increases or decreases (hear noise).
2. Check that the data cable on the console is properly connected and in good standing (not pinched, bent, etc.)
3. Check if the motor operates after re-connecting the transformer and turning on the console.

The display does not display pulsations
1. Make sure that the user is placing both hands on the handpulse sensors.
2. Check the cables connecting the handpulse sensors to the console are properly connected
3. Check whether the console is in power saving mode
4.
Pulse is not displayed with the chest strap
1. Make sure the user wears the chest strap properly. Make sure the body is aligned with the console. Make chest skin slightly moist before wearing the strap.
2. Check if the battery is working. Test with a new battery.

Indication E-1
E-1 means that the console does not receive data related to the "body fat". Make sure the user is holding both hands on the sensors.

1. Check that the 12 PIN connector on the console is properly connected.

The WHITE wire is the common and must be connected in COM position
The RED wire is the upward command, it must be connected to UP

VIBRATING PLATE ISSUES: NOISE WHEN OPERATING

Noise issues can arise:
- from the motor
- from mechanical transmission
- from the transmission belt
- from other components
A) Noise from the plate motor
1) Remove the transmission belt to check if the noise comes actually from the engine
2) If noise comes from the motor itself, this can be repaired by following the instructions below:
- If there is noise and sparks, there you may need to change the brushes of the motor. See the following pictures on how to work to replace the brushes.

 
- Loosen the motor cover bolts and remove it lightly from the seat but without removing the lid completely. Try rotating it in reverse and tighten the bolts again.

To find out if the controller is broken etc., these procedures must be followed
- with the board installed and taped off of the main switch, keep an eye on the red LED on the board (the only one there is). It is turned on by the main switch, the LED MUST NOT light up simultaneously with the activation of the switch, but it must light up steady after a few instants delay.
At the beginning, it makes an almost imperceptible "blink", then it turns on fixed. If it gets fixed immediately, the card has lost its programming and you have to change the card or have it repaired in a very specialized lab who has the programming chip (you can ask us for advice).
Other cases in which the controller should be replaced/repaired, always linked to the LED are:
- LED on steady immediately with weak light.
- LED completely off, but dashboard turned on (probable microprocessor in short).
Note: starting from May 2015, the Treadmill Parts, together with some Repairs Laboratories, has developed a replacement chip which allows the successful repair of all the defective Icon boards of the MC2100 and MC2000 type, even in the event of a faulty original chip.

1. Press the "Enter" and "Up" or "UP" keys simultaneously for 3 seconds


 
2. Press the "Enter" key repeatedly until "AUTO" is displayed

 
3. When the "AUTO" message is displayed, press the "START" and "UP" keys to proceed to self-diagnosis.

 
CAUTION: Do not place your feet on the belt during this procedure.


4. After about 25 seconds, if the treadmill is working properly, the display should be blank (no signal).
 
5. Press the "ENTER" key simultaneously and press "UP" to exit the self-diagnosis function.

Treadmill lubricant

We never get tired of repeating how important it is to lubricate the treadmill belt regularly. It’s a simple and cheap solution which can help you avoid future damage to the treadmill’s belt, deck, motor, and even controller. The repair of these parts or their replacement can be really expensive. Moreover, the use of a special lubricant for the treadmill deck contributes significantly to the duration of the treadmill and reduces electric consumption.
Prefer 100% silicone/ Polydimethylsiloxane based lubricants avoiding oil derivatives (such as WD40) that can damage the belt or the laminated surface of the treadmill deck.

Some tips for checking engine (search in our blog for more tips and information on how to test engines)
How to check if the treadmill motor is defective:
  1. The motor is short-circuited between chassis and red or black cables, symptoms:
    • the motor controller power part gets damaged (this defect on controller may happen also for other causes not related to motor),
    • the home differential switch off;
    • the board goes into short and the engine always runs at maximum speed (this defect on controller may happen also for other causes not related to motor).
  1. The motor loses its magnetism, symptoms:
    • the motor does not have any force / torque: this happens when the engine runs for long periods of overload (overheated);
    • you may also experience unstable performance of the controller, increases or decreases in motor speed, or the motor "has no force". Measure the number of motor revs to determine if it is still good.
Take the example of a standard 180V / 4200RPM motor:
 
the ratio between speed and voltage is proportional


If the number of RPMs measured is out of the variation range (5% variation), the motor is probably to be replaced.


c. Motor brushes are defective: if the brushes are not inserted correctly or their surface is not smooth, they may cause sparks and noises during operation. Defective brushes should be replaced and it is recommended to let the engine run 1-2 hours at maximum speed before using the treadmill, so that the new brushes better adapt to the motor.


  1. Short or intermittent wobble, abnormal power consumption: in the case of short windings or interrupted windings, the motor generally reports:
    • abnormal power consumption (greater than 1.5 A with a motor connected to drive belt and belt or greater than 500mA with unloaded motor – i.e. not connected to the belt)
    • or does not respect the number of turns.
This is the most risky case because the engine may start if you push it, but it would soon damage the motor controller.

The motor board directly passes the signal to the console, without any modification. Therefore, the cases of E6 errors dependent on the engine board are rather rare.
The following indications are for Astar treadmill controllers but they can also be replicated for other models.
The operations to be performed if the controller is fitted with an Astar controller & console are:
1) reset + incline down to enter engineering mode
2) press mode 4 times to enter test mode
3) start to start testing mode
4) incline up and down to test inclination
if it moves up and down, check if the ADC value changes (if it does not change, it means that the tilt motor signal is interrupted - broken wire or badly connected)
if it does not move, the motor connections are usually wrong or the motor is stuck or broken, however, check whether LED 2 or LED 3 lights up.
The board makes an auto-tuning at power-up so it may be that the treadmill moves by itself when you install a new controller if the console doesn’t get the VR incline signal.
The console in some cases allows to adjust the inclination, but this adjustment only affects the console and the inclination motor (it may be necessary to do it when changing the incline engine).
On some lower controller cards, there is a special LEARN button to be used for this purpose (press it and power on).

Treadmill: upgrading the treadmill motor board with new software

* Both the controller and the program need to be powered separately - proceed as follows.
* This is risky: this operation must be performed only by qualified technicians
Step 1) Remove the control board and connect it to the power kit:
a) Connect the black wires from the ON / OFF button directly to the card
b) Connect the power cord to the power outlet and press the ON / OFF button
 
Step 2) Connect the programmer power supply to the electrical outlet
     * The 9022A software should only be used for STRADA 4.0
 
Step 3) Insert the wiring of the programmer as shown in the picture, paying attention to the wire
Green is facing upwards. From the side of the programmer, bent terminals should be inserted by 90 °
 
The green wire must be at the white triangle on the programmer.


Step 4) Download the software into the control board
to. Press on the contact so that you are sure that during the upgrade you make no mistakes.
b. Press the black button of the programmer to download the program.
c. The BUSY LED lights up during refresh operations and then goes off when the update is done. The update fails if the BUSY LED starts blinking after pressing the black button.

The E6 error is normally related to the missed / incorrect reading of the motor inclination position signal (VR) and depends on 99% of the tilt motor or on problems in the connections. The motor board directly passes the signal to the console, without any modification. Therefore, the cases of E6 errors dependent on the engine board are rather rare.
The following indications are for Astar treadmill controllers but they can also be replicated for other models.
The operations to be performed if the controller is fitted with an Astar controller & console are:
1) reset + incline down to enter engineering mode
2) press mode 4 times to enter test mode
3) start to start testing mode
4) incline up and down to test inclination
if it moves up and down, check if the ADC value changes (if it does not change, it means that the tilt motor signal is interrupted - broken wire or badly connected)
if it does not move, the motor connections are usually wrong or the motor is stuck or broken, however, check whether LED 2 or LED 3 lights up.
The board makes an auto-tuning at power-up so it may be that the treadmill moves by itself when you install a new controller if the console doesn’t get the VR incline signal.

LIEO - PowerFirst Card with Optical Speed Sensor - Replacement with Magnetic Speed Sensor

LIEO / Power First type cards are used on DKN, Carnielli and other treadmills. Controller models are PF 901, PF 902, PF 903, PF 905 and PF 906. Those treadmill controllers have both optical (3-pin) and magnetic (2 pin) connectors for speed sensor.
These boards can be replaced with matching Endex-branded models (the leading brand for treadmill boards).
The signal connectors on the console are identical (7 pin + 5 pin).
If the original board is equipped with a magnetic sensor, there is usually no need for adaptation and you can directly replace it with the Endex controller.
In the case that the original board has a 3-pin optical sensor, it is also necessary to purchase a magnetic speed sensor and a magnet to be used with the replacement card.
The speed sensor is connected to the only 2-pin connector on the new board.
Second step: the front roller should be analyzed. In most cases you will find that it already has a small magnet, in some cases even two magnets (red arrow on the magnet, blue on the compartment prepared for the second magnet).
In this case, it is better to keep one magnet only, because putting two would result in a bumpy speed.
If the magnet is missing, proceed with bonding (with a two-component type glue) the magnet in the seat (if present) or in any other suitable space.

How to strengthen the board of the treadmill?

The typical break in the treadmill decks is about two-thirds of the length of the table, especially for users running on the treadmill regularly.
 
The breakage is due to the continuous stresses on the center of the deck, which is particularly flexible as the deck is an integral component of the damping system in domestic treadmills.
To prevent breaking decks, it is possible to insert a reinforcement metal bar (max. 3 mm thick) isolated from direct contact with the table by means of rubber spacers.
Both the bar and the spacers can be commonly found in hardware stores.
The presence of the bar reduces the flexion of the board, avoiding overextension and breakage. It is the same principle of reinforced concrete. The bar can be fixed to the chassis or in some cases to the deck itself, using in this case passing screws (thus crossing the entire deck) and carefully inserting the screws in the center (the rubber gasket seen at the center in the diagram below uses only glue).

Treadmill has stopped working

Question:
Hi I have a Turner XT5000 HRC treadmill, unfortunately it has a malfunction. It starts normally but in the first two seconds it immediately accelerates on its own, then after a couple more seconds it hangs up giving the L5 Low Speed error. Are you able to understand the problem?
Answer
it could be a speed sensor problem, check
1) Check exactly after how many seconds it stops
2) Unplug the speed sensor, normally a two-pin cable, which ends with a sensor close to the front roller
3) Re-start and check again. If it stops after the same amount of time, replace the sensor.
